Warning Signs of Rack Damage

Not all rack damage is obvious. A hard forklift hit to a base plate or lower upright section can weaken the entire column without visible bending. Here are the warning signs to watch for: bent or bowed uprights, beams that are deflecting under load, damaged or missing base plates, anchor bolts that have pulled out of the floor, cracked welds at beam-to-upright connections, and missing safety clips or locking pins.

If you notice any of these conditions, the affected section should be unloaded immediately and inspected. Continuing to load a damaged rack section is one of the most common causes of catastrophic rack collapses in warehouses.

OSHA Requirements for Damaged Racks

OSHA requires that damaged pallet racks be taken out of service until they are repaired or replaced. Under 29 CFR 1910.176, employers are responsible for maintaining safe storage conditions. A rack that has been hit by a forklift and shows visible damage does not meet that standard.

Beyond the regulatory requirement, there is a practical liability issue. If a damaged rack collapses and injures a worker, the employer faces OSHA fines, workers compensation claims, and potential lawsuits. The cost of repairing the rack is a fraction of the cost of a collapse.

Common Repairs We Perform

The most common repair we see is upright replacement due to forklift impact at the base. We also replace damaged beams, reinstall or replace base plates and anchor bolts, weld repair cracked connections where appropriate, replace missing safety clips and locking pins, and install column protectors and end-of-aisle guards to prevent future damage.

For structural repairs, we match the replacement components to the original manufacturer and load rating. Mixing incompatible components is dangerous and we will not do it.
